PDU

2026-10-25 23:20:00

The PDU (Power Distribution Unit) is an indispensable core high-voltage electrical distribution and safety protection hub in new energy vehicles (such as battery electric vehicles and plug-in hybrid electric vehicles) as well as large data centre power systems. In new energy vehicles, the PDU serves as the "main distribution board" connecting the traction battery pack with the vehicle's high-voltage loads (such as the traction motor controller, on-board charger, electric air-conditioning compressor, and PTC heater). It undertakes the critical responsibilities of centralised high-voltage power distribution, circuit switching control, insulation monitoring, and instantaneous circuit interruption protection under extreme fault conditions.

Core Technical Architecture and Operating Principles

The hardware architecture of a PDU mainly comprises high-voltage busbars, main positive/main negative contactors, a pre-charge resistor and pre-charge contactor, high-voltage fuses, current sensors, and an insulation monitoring module:

High-Voltage Switching Control and Pre-Charge Protection Mechanism:

When the vehicle powers up, in order to prevent instantaneous high-voltage DC power and massive inrush currents of several hundred amperes from directly hitting the downstream capacitors—which could lead to severe arcing damage or hardware breakdown—the PDU first engages the pre-charge contactor, slowly charging the capacitors through the pre-charge resistor. Once the busbar voltage rises to near parity with the battery pack voltage, the main positive and main negative contactors engage smoothly, delivering high-voltage power output without electrical shock.

Current Monitoring and Multi-Stage Fuse Safety Protection:

The PDU integrates a high-precision Hall-effect current sensor that feeds real-time total current data back to the vehicle's Battery Management System (BMS). Meanwhile, precisely rated high-voltage fuses are configured for different high-voltage branch circuits within the PDU. In the event of a short circuit, severe overload, or collision, the system will thoroughly cut off the high-voltage circuit within milliseconds—either by actively triggering a pyrofuse or via the physical melting of the fuse itself—thereby preventing catastrophic thermal runaway or high-voltage electrocution hazards.

Safety Guidelines and Physical Limitations

Strictly Prohibited from Disassembling or Servicing Internal PDU Components Without Fully Disconnecting the Manual Service Disconnect (MSD), Wearing Insulated Protective Gear, or Holding Professional High-Voltage Technician Certification:

The PDU directly consolidates hundreds of volts of high-voltage electrical energy from the traction battery pack, posing an extremely lethal electrocution risk. It is strictly prohibited to blindly touch internal busbars, contactors, or fuses within the PDU without fully isolating the high-voltage power supply and verifying residual voltage discharge; high-voltage arcs and instantaneous heavy currents are sufficient to cause fatal injuries.

Strictly Prohibited from Continuing Operation If the PDU Suffers from Internal Water Ingress, Degraded or Damaged Weatherstripping/Seals, Cooling Channel Leaks (If Equipped), or Severe Contactor Contact Ablation and Abnormal Noise:

High-voltage electrical environments demand exceptionally stringent insulation performance. It is strictly prohibited to ignore low insulation resistance warnings caused by moisture, condensation, or water ingress inside the PDU. Such conditions can easily trigger high-voltage short-to-ground faults, current leakage, or even ignite the vehicle's wiring harness, resulting in irreversible and major vehicle fire incidents.
